I'd been toying with the idea of a Sith custom for Halloweens with my son and figured for $50 why not right? Won't be ready for this year but that's ok as little guy wants to be Mickey Mouse lol
So, in mean time I'm looking around for various bits to make a generic Sith outfit, considering some cheap motocross armor in black, maybe paint up the "plates" a bit. Misses can stitch my up a nice hood and cloak. Anyone else done something similar?

Got my helmet in today!
Previous owner did some repairs on damage on the rear, gotta trim the fiberglass a bit but not bad. Some sanding, route out the line work a bit more, prime and paint then figure out electronics.

Nice helmet! What electronics are you putting in there?

Thinking a voice changer of some sort, maybe mic and speakers for better hearing and a fan set up.
Provided I can fit it all lol

Sweet. Romfx is the high end of voice changers. Trik Toys would be a lower end budget version. There are several other changers in the market as well. One uses an iPhone chatter app where you can hear Stormtroopers communications.
I’ve got the Romfx and love it. I still need to work on a louder speaker though. Mine is fine for quiet places like hospitals and libraries. Any other event with noise and people can’t hear me.
Have fun with the build. Fiberglass is rarely easy and forgiving. If you don’t have much or any experience just look on YouTube for tutorials. Take your time with sanding. A dremel makes things much easier but it’s also much easier to sand too much too quickly so move slowly with any power Sanders.

Thanks for the tips! I'll look into both.
Found a few good YouTube videos.
There's on series on this mask/helmet specifically where the guy shows what he's done at each step and explains plans for the next step. He cut the helm in half and build a hinge and clasp system. Don't know if I'm ballsy enough to try that yet. Lol.
Another one from Mynocks Den shows electronics mods on his Stormtrooper helm that's pretty detailed.

You’ll want a hard hat headband insert to keep it secured to your head. Avoid padding. It takes up valuable space for your head and also for cooling. Speaking of cooling. Go to whitearmor.net and you’ll find some guys selling cooling fans. Skip the plastic band and just get the cooling fans or order them on amazon and wire up your own. They’re just computer cooling fans run off of four AA Batts. They’re a must though as your lenses will fog in seconds.
Use black industrial stick Velcro found at places like Michaels and JoAnns fabrics. Super sticky adhesive will hold helmet electronics nicely. In fact I’m redoing some things in my TK bucket later today as I’ve got a Nerf shoot a trooper harvest party tomorrow afternoon.

Been putting around that site a bit for ideas. I was looking at a cycle helmet padding like Mynocks used in the video I referenced. But already have access to hardhat harnesses so can play with both.
Yeah I'm going to be getting fans especially as I'm leaning more towards lens rather than mesh for the eyes.
I'm gonna get the finish done and harnesses etc for fitting before I jump too deep into electronics mainly to see if I need to augment the hearing or not.
Voice changer will be one thing I will do in one form or another. Once I find the right "Sithy" feel. Vader's is way too distinct and Kylos is as well to a point but may be the best to work with just changing modulation a bit. I'll look into the ones you suggested a bit more in detail when I get home.

Wil be watching this thread as I will (sometime) soon build a Sith costume, and will include voice changer, fans, and some speaker stuff for clearer hearing hearing inside the helmet. Basically everything you just mentioned lol.

Then let me share what I'm finding as helpful inspiration before I forget Mynock's Den: Stormtrooper Electronics upgrade. Also shows use of old motocycle full face helmet padding for interior. Cody Bourn's Kallig build. Same helmet I'm working with.......literally the only thing I've found on it on the Tube thus far. Hugely helpful!

after watching this video demo:
Being I'm going for a generic Sith design, I've got the benefit of not needing to match anything from the films But do want something somewhat similar to match tech. This also meets a much better price range at just over $10 for the board, and I can use a spare saber speaker since the output is 1.5 watt at 4ohms.

Got a little dremel work done today. Also got the pads, mics, and voice changer in the mail today. Have started soldering the board yet (it's a kit so literally have to build the board) Lens from RuthlessFX on order as well

Also anyone familiar with Jedi-Robe.com ? Curious what the material used in the Sith robe is. Read some great reviews and all, just curious what it's actually made from before seeing if it's a good deal or better to just have the wife make one. Asked them on FB but only told it's a PolyCotton blend.
